Traceability Systems Live in La Rousse Foods

1st September 2016

DUBLIN/BELFAST – IRELAND:
With operations located in Dublin and Belfast, La Rousse Foods specialise in the supply of fine foods to premium food establishments since 1992. Acquired by the Swiss-based food group Aryzta in 2015, the company has more than 1,300 corporate customers in Ireland, and have their own catering butchery, cheese-maturing room and chocolate lab. La Rousse offer a wide range of fresh, seasonal and innovative premium produce from a network of local and international producers.

La Rousse approached Emydex in 2014 with a requirement to implement a robust factory floor Traceability and Production management system to replace manual operations in both their Cheese Processing and Butchery Operations. La Rousse were looking for a factory floor IT system that would provide them with real-time, accurate reporting on production, yields and Stocks, with full forwards and backwards food chain Traceability from factory door to door. For shop floor equipment La Rousse opted to implement Bizerba industrial weighing scales, harsh environment terminals as well as printers.

They were previously operating a paper based Traceability and Quality Assurance recording and reporting system, which was time consuming to both administer and report on. Stock control was also a manual operation which was labour intensive and time consuming. Previously the Cheese Operations area operated with a Microsoft Dynamics Nav system, whereby Purchase Orders for Intake were keyed directly into a Nav form running on an office PC located at Cheese Intake.

Weights and traceability information were later keyed in manually against the purchase orders. La Rousse identified a requirement for a software system that fully integrated with Navision in real time and replaced the manual in-put of weights and traceability information, as well as to manage the processing, packing, order picking and dispatch of cheeses to end-customers.

In parallel, La Rousse were planning to double the size of their existing catering butchery operations by building a new purpose-built state-of-the-art butchery on a site adjacent to their existing operation in Dublin. For this new operation, La Rousse also needed a factory floor system capable of production managing this new production facility from factory door-to-door.

Cheese Processing Software

Phase one of the project saw the rollout of Emydex’s Production Management Software to the Cheese Operations covering intake, processing & packing, picking & dispatch, returns both to/from suppliers and customers and QC Hold.  Due to the flexible nature of the software, Emydex were able to integrate to la Rousse’s existing Microsoft Dynamics NAV ERP system, providing a seamless real-time interface between both systems.

Packing and Processing Software

Phase two was a much more substantial project seeing the rollout of Emydex’s Packing & Processing software module to the new catering butchery operation running on fifteen  Bizerba  industrial terminals, connected to  Bizerba Industrial Weighing scales and printers covering operations such as Intake, Debagging, Deboning, Dry Aging, Preparation Lines, Metal Detection and Packing. Emydex’s Warehouse management module is also installed, running on a number of intelligent handheld scanning terminals covering Internal stock movements as well as sales order picking and dispatch.

Today La Rousse now have a comprehensive Production management software system that is fully integrated with their back-office ERP system.

Commenting on the Emydex project, David McMahon, Emydex CEO said “La Rousse Foods were a great fit customer for Emydex to work with. A professional run company from the outset, the La Rousse Foods project team had a clear vision as to their system needs, with defined project objectives and requirements. They were insistent in seeking to understand the precise inputs and outputs to each and every stage of their production processes, with the result that today they have an Emydex system that provides both bullet-proof traceability processes, as well as accurate and real-time accurate reporting on Production, Yields and Stocks.”

Stuart Campbell, General Manager with La Rousse Foods added “Emydex have provided us with a robust Factory Floor Traceability and Production Management system for both our Cheese Processing and Butchery Operations. Our Management team now have accurate real time reporting on production, yields and stocks as well as full forwards and backwards food chain traceability from factory door to door.”

Emydex live in Botswana Meat Commission

5th May 2015

LOBATSE/FRANCISTOWN/MAUN – BOTSWANA:
Established by the Parliament of the Republic of Botswana in 1966, the Botswana Meat Commission (BMC) procure, slaughter and process beef, as well as beef by-products for sale locally, regionally and internationally. BMC operate three abattoirs in Lobatse (main site and group head-office), Francistown and Maun, Botswana as well as a Tannery and Cannery in Lobatse. BMC also has cold storage facilities in South Africa with marketing subsidiaries in the UK, Germany, Holland and South Africa. Its two abattoirs in Lobatse and Francistown are licensed to sell in the EU as they meet all the EU animal welfare and food safety standards. BMC mostly exports to the EU and RSA.

In October 2014, one of Emydex’s international distributors, deployed the Emydex Packing & Processing Software module to eight Primal packing Industrial workstations in the Botswana Meat Commission’s main beef production plant in Lobatse, Botswana.

New-2

Emydex Primal Weigh-labelling system operating on eight industrial workstations

The Lobatse site is currently deboning 600 beef carcasses per day, producing over 15,000 primal pack labels. Each label is printed in ten separate languages including Arabic and Greek. Primal meat labels are printed with variable text incorporating formatting in compliance with the recent EU Food Allergen Labelling Regulation (EU directive 1169/2011).

Unlike their previous printing system BMC no longer need to define separate label templates for each product with fixed ingredient text. Instead the Emydex Packing system stores ingredient text as a variable against each product, thereby minimising the number of label templates required. BMC production managers and supervisors can identify any Allergens in the label ingredient text and highlight them in bold.

Mandatory country of origin labelling is accomplished by the Traceability recording functionality that is inherent within the Emydex Primal packing and labelling system.

Average label printing cycle time on Emydex factory floor application is 1.2 seconds, with physical label printing speeds averaging 1.8 seconds.

Commenting on the system go-live, Billy Mauco, IT manager with BMC said “Storing primal labels with variable text rather than fixed means we only need to maintain a fraction of the labels we previously supported. The new Emydex system also enables printing of variable labels in ten languages including Greek and Arabic, as well as font formatting, something our previous system could not do. Printing speeds are good, the system is robust and hassle-free.”

David McMahon, Emydex CEO added “one unique aspect of this recent Emydex project in Botswana is that our team managed to configure, test and deploy a BMC-tailored version of our Packing and Labelling software all via the Emydex cloud, without anyone from Emydex visiting Botswana. Ian Carson, one of our International distribution partners, sourced and installed all the industrial hardware required, following which Emydex installed and tested the system remotely in conjunction both BMC staff as well as our distributor. Even though the BMC’s ‘live’ Emydex system is today hosted on a local production server, alternately there’s no reason why it couldn’t have remained hosted in the cloud.”

Emydex live in MeatCo, Namibia

10th April 2014

WINDHOEK – NAMIBIA:
Emydex today announce that their factory floor Data Capture, Production Reporting and Traceability system is now live and operational in MeatCo (Namibia)’s main beef processing plant in Windhoek, the capital of Namibia.

The beef primal deboning system in Windhoek is the first of an eight phase project that will see Emydex systems rolled out across MeatCo’s six beef processing operations in four separate locations in Namibia, as well as integrating Emydex to the Table Bay Cold Store in South Africa.

The two year, Euro 300k contract includes system rollout to Meatco’s two export approved slaughter and boning plants in Windhoek and Okahandja. Both plants are capable of slaughtering up to 1500cattle per day. The naturally grass fed Beef for which Namibia is famous is supplemented with Beef from Meatco’s own feed lot at Okapuka.

The Meat Corporation of Namibia (‘MeatCo’) also operate two further non-export abattoirs owned by the Namibian government but managed by Meatco, in Katima and Oshakati, which will both see Emydex installed. Finally a Wholesale beef processing plant and a cannery (both on the Windhoek site) will operate Emydex’s production management system.

Having pre-configured MeatCo’s customer specific business requirements in Dublin during February, Emydex staff were onsite in Windhoek during the Months of March and April, further configuring and customising the Emydex system to comply with the local market requirements of Meatco’s main export plant.

Phase one of the Windhoek project covered the carcass chills, carcass dispatch, boning hall, primal and carton packing, finished product stock, carton dispatch and integration to Meatco’s Sage X3 ERP system. Emydex are currently working on the Meatco Wholesale plant in Windhoek, soon to be followed by the Cannery and finally the Windhoek Beef slaughter line.

The company are targeting September 2014 as a likely roll out date for Windhoek system into Meatco’s second export plant in Okahandja.Due to the inherent flexibility and usability of the Emydex system Meatco are planning to roll out the Emydex system in the Oshakati and Katima abattoirs themselves, with remote support from Emydex as needed.

Commenting on the first phase of the Emydex system roll-out, AndriesTaljaardt,Meatco’s Windhoek Plant Manager said

“While slaughter continues uninterrupted, system upgrades are currently being effected at our Windhoek abattoir to improve the effectiveness of operations and maximise output in order to cater to growing customer demands.

Because of these demands, and the fact that preferences and specifications are continuously changing, we have to move into the direction which the market is moving. We have installed a new Production Management Software System (Emdyex) and layout in our Windhoek abattoir deboning department, which allows for a lot of value addition to our products. The Emydex system controls the volumes and all the information on the deboning floor and is responsible for the production recons and the labelling of products.

With the new layout, we have introduced an additional vacuum line and an additional frozen line. With that, we can now put up to 420 carcasses through deboning per day within normal working hours. For May, we are looking to put more than 6600 carcasses through deboning. Round about June, once the system is fully implemented, the number of carcasses we want to put through deboning is about 7000.”

In addition Andries said “We chose Emydex given it is a highly technological system that is used in many international abattoirs that adhere to European Union standards. Meatco is a pioneer in quality standards compliance in Namibia and is one of the first companies to achieve certification for international standards like ISO 9001 and HACCP.”

Commenting on the Emydex system roll-out, Nico Weck, Group Chief Financial Officer at the MeatCo group said “since implementing Emydex’s shop floor barcode labelling and scanning system at our Windhoek primal deboning operations, our managers now have instant access to accurate reporting on our Yields, Stocks and Traceability”.

Green Farm Foods live with Emydex

20th August 2012

Since its foundation in 1991, Green Farm Foods have continuously expanded over the past two decades to meet growing demand for their food products. Today the company employs just over 100 people at a 4,000 sq. metre facility in Rathowen, Co. Westmeath in Ireland. Green Farm Foods specialise in the production of premium-cooked consumer foods for companies like Supervalu, Centra, Dunnes Stores, Tesco, Londis, Spar and Superquinn in Ireland.

Green Farm Foods growth plans included a requirement to utilise the latest technologies to allow for increased production capacity, higher standards and more innovative products. To help deliver this goal, Green Farm Foods contacted Emydex in April 2012 with a view to installing an Emydex Production Management system to capture, manage and report on production data across the plant from door to door.

Two project phases included replacing their AMPS warehousing intake and dispatch system in Phase 1 and later replacing their existing Scanvaegt Packing stations in Phase 2. The Emydex system is also integrated to their Pegasus Opera Financial System to synchronise master data files such as product, suppliers, customers, customer pricing and labelling, as well as to receive notification of all POs for pending goods to be received. Sales orders are currently keyed directly into the Emydex system.

“Similar to our other customers, Green Farm Foods had a few specific requirements we hadn’t previously built, that did not exist in our standard Packing and Processing module” said David McMahon, Emydex CEO. The Emydex Packing module incorporated two standard packing modules that include (1) box weighing and labelling followed by containerising/labelling at pallet level and (2) pack weighing and labelling followed by containerising at box level. Green Farm Foods had requirement for a 3rd variation of packing whereby it would be possible to pack multiple-products into a box, followed by box labelling. “Given the inherent flexibility of the Emydex system, we were able to code the changes for Green Farm Foods into their customer specific layer of business logic. Should other customers also look for similar functionality in the future, this feature may well end up as a standard feature of our Emydex Packing & Processing Module but this decision will very much depend on customer demand” added McMahon.

Another difference was that Emydex Dry Goods Intake functionality traditionally works over handheld scanners, whereas Bulk Intake took place over a fixed point terminal and scales. Green Farm Foods had a requirement to Intake both Dry and Bulk Goods on fixed point terminals, so again this was customised to suit their requirements exactly. “At this stage after 8 years of continuous product development, refinement and enhancement we pretty much have everything that any food processing customer could wish to look for, but if we don’t we can develop it quickly and easily given the flexible nature of the technology platform the Emydex system is built on”.

Commenting on the final phase of the project going live in August 2012, Robert Patton, Financial Controller with Green Farm Foods said “with Emydex we were able to replace our previous systems with minimal fuss and down-time, and with little requirement for operator retraining. Given Emydex is an open system we were able to reuse much of our existing hardware and were able to minimise the need to purchase any new hardware.”

“Green Farm Foods now have a fully functioning production management software system that covers all aspects of our production process within a single system. With Emydex we can create any number of warehouses and locations ourselves to track and control stock. We can Intake bulk, dry goods and packaging stock, we can build, break-down and rebuild pallets as required, we can scan stock from each and every stock location to any other location, we can issue To Production, issue From Production, Write-off and Dispatch stock. On the reporting side we now have the ability to run live Yield reports across various stages of our production process, in addition to the entire plant. Emydex were also able to implement their out-of-the-box stock reconciliation system without any fuss or difficulty”.

Emydex Beef Kill Line goes live in Euro Farm Foods.

2nd June 2011

Euro Farm Foods
Euro Farm Foods operate a beef slaughter plant at Cooksgrove, near Duleek in Co. Meath. The present business is unrecognisable from the small local abattoir taken over in 2001 by Michael & Agnes Fox. Continuous investment in infrastructure and personnel has helped the business establish and succeed in a demanding customer driven market.

With a view to further development of the business, in late 2010 Euro Farm Foods decided to upgrade from their previous factory software system to Emydex’s Kill line and Carcass Management system. After a period of design, installation and implementation, the go-live was complete in June 2011.

The Emydex lairage system in Euro Farm Foods links to both the AIMs and Bord Bia’s Quality Assurance systems in real-time, retrieving and verifying animal details, as well as farm quality assured status. Their upgraded kill line system includes an ear-tag sequencer, Grading/Weighing Stations, as well as Carcass Dispatch and Offal Packing terminals. Euro Farm Foods now also operate Emydex’s multi-currency Cattle payments system for animal settlements and cheque/remittance printing. The payments module also provides Euro Farm with the functionality to interface with their financial software package.

Commenting on the Emydex project, Ciaran Boyle, Financial Controller with Euro Farm Foods said; “Any decision to switch management information software is difficult due to a multitude of factors involved. After researching the factory software options which would best fit our business, we were impressed by the product and the people that are Emydex. It was reassuring to discuss our needs with people who knew and understood our business. This worked particularly well during the development of the cattle payments module. Difficulties encountered during the implementation process were not allowed become problems with agreed solutions delivered. Users have the benefits of improved accurate and reliable business reporting, stock controls, traceability and quality information. The support tools and staff also deserve a mention. Their assistance has been of particular help to our business.”

David McMahon, Emydex CEO added ‘as Euro Farm Foods are a single plant customers it was crucial Emydex provided Euro Farms with a cut-over to Emydex with as little disruption to production as possible. We initially implemented our Carcass dispatch module on an offal packing and carcass dispatch terminals, while interfacing back to their existing kill line system to extract and report on kill line activity. Once we were happy offal packing and carcass dispatch were all working fine, and the reports were correct we swapped out their existing kill line and payments systems with Emydex and switched over to Emydex entirely.

Kepak gets the Emydex Treatment

2nd September 2010

kepak-frozen-division-banner
Emydex technology was formed over six years ago with the aim of designing and developing data capture and production management software for the food industry based on open technologies. Emydex’s founders spotted a gap in the market place, as at that time the majority of available systems were unreliable, out-dated and tied to specific hardware suppliers.

Roll on six years and today Emydex software is in daily operational usage in over 30 plants owned by some of the largest single and multi-site food processors in Ireland and the UK, such as Dawn Meats, Dunbia the Kepak Group and O’Kane poultry.

Greater Control

Kepak’s journey with Emydex began in 2007. “Previous to Emydex, we had a number of separate in-house systems that weren’t integrated, so it was difficult to gain a true real time view of production. The Emydex platform gives us greater control of our production, better visibility of data, and a better understanding of the data that is critical to drive our business including Yields and Traceability,” says Jim O’Neill, group IT manager with the Kepak Group.

Today Emydex is running end to end in Kepak’s beef slaughter and processing plants in Clonee, Kilbeggan, Hacketstown, Athleague, Cork and Ballymahon. Emydex’s Lamb kill lines are scheduled to go live in Kepak’s Hacketstown and Athleague plants over the next few weeks. “We’re currently working on a project to complete our last Emydex project in Ireland, Cork Retail. We’ll also be looking at our Wakefield plant in the UK, and hope to have the implementation well advanced by year end,” says Jim O’Neill.

“What’s different about Emydex is you’re working with people who understand the demands of the food industry very well. Sometimes end users don’t always know what they want, Emydex have the ability to visualise an idea, without knowing the final solution, and see it through to completion” Industry knowledge coupled with a flexible approach to development allows for the delivery of solutions that adapt to suit customer business processes rather than the other way around. Jim O’Neill continues: “Our previous production management system was developed in-house. For Emydex to deliver a system to Kepak that offers the same level of flexibility, whilst at the same time being a totally reliable and robust solution, is testimony to how well Emydex software has been developed and deployed.”

Unique Feature

One of the unique features of the Emydex system is the Carcass management module. This incorporates a Carcass Splitting engine used to break down and track quarters, and maintain stock in terms of derived weights. “Carcass management gives customers the ability to maintain accurate carcass stocks from time of kill to through boning and dispatch,” Jim O’Neill points out.

Another big win for Kepak was the introduction of a Work Order control process that sits over the whole production process.“Production Work orders are generated in Emydex and issued to the floor so that operators can no longer process without an order on system – a big gain for us,” he explains. The notion of incorporating Work Order control to manage production is an optional feature of the system.

Warehouse Management

“Emydex’s Warehouse management system is the single biggest bonus to Kepak. We are a fast moving business with a high volume of stock movements. With Emydex we now have complete warehouse control and real time stocks down to scan level, without having to compromise on functionality,” adds O’Neill. This functionality includes real time validation at point of scanning an order, where the system warns operators of any discrepancies that arise during order picking, allowing them to take corrective action.

The Kepak group IT manager concludes: “The best way to sum up Kepak’s experience with Emydex is to say that Kepak have experienced operators and supervisors who are 20 years with the company, who with 15 minutes of training are not only competently using the Emydex system every day, but more importantly openly acknowledge how essential and valuable the Emydex system is in assisting them with their day to day tasks.”
